cutting a circle with a router & jig IMO takes time to set up & makes too much damn dust - a steady hand & some patience with a jigsaw is what i personally prefer to do .....

just buy the tips online then, they shouldnt go that fast unless you have the iron on a lot
the weller adjustable station is the best, friend of mine has it and it is very adjustable all the way to extremely hot

Parts Wxpress sells Weller. You should be able to get tips from there. I bought the $40 Stahl soldering station from there. Worth every penny. I bought extra tips as well, for the different soldering situations that I might encounter.

here is the link
http://www.amazon.com/Quick-Grip-546-Mi ... 478&sr=8-2

it opens approx 6.5" and they appear to be well constructed
i've seen thjem sell for about 150.00each in bhags, ft farfan etc

i saw it in home center over the weekend, cost me 440 for the pack of 4 and they only had 1 pack
i'll sell the pair for 200.00

cold soldering comes to mind, but not sure who has one of those and the reliability

what about coiling a piece of cutlass wire around the tip of the solder iron so its alot thinner and maybe it can get into the little corners without burning it up...
i've seen ppl use that wire method to cut styrofoam

or this

^ nice....will check them out

btw, pioneer...
if u have a 80W or higher solder iron and u wrap a piece of wire around the tip,.....it gets hot enough to melt solder
